The Hidden Causes of Gasket Failure

When a gasket fails, the cause is rarely obvious.
The material may appear intact. Installation may have followed procedure. Yet leaks, compression loss, or premature wear still occur.
In many cases, the real problem began long before the gasket was installed.
1. Compression Set Over Time
A gasket that seals effectively on day one can gradually lose its ability to recover after repeated compression. When rubber takes a permanent set and fails to rebound, sealing force decreases and leaks follow.
Material formulation, curing process, and quality control all play a critical role in long term compression performance.
2. Inconsistent Material Thickness
Even minor thickness variations can lead to uneven compression across a sealing surface. That uneven load creates weak points and increases the likelihood of early failure.
Consistency in manufacturing is just as important as meeting the nominal thickness on a specification sheet.
3. Surface Finish Mismatch
Surface finish directly affects how a gasket conforms and seals. If a surface is too smooth, grip may be reduced. If it is too rough, the gasket may not fully conform under load, particularly in low pressure applications.
This detail is often overlooked during design and only investigated after field issues arise.
4. Incorrect Fabric Reinforcement
Fabric reinforced rubber can significantly improve strength and dimensional stability. However, reinforcement must match the application.
Excessive or improperly specified reinforcement can restrict compression and limit recovery, reducing the gasket’s ability to seal irregular mating surfaces.
5. Environmental Exposure
Heat, oils, chemicals, ozone, UV, and weathering all affect elastomers differently. A material that performs well in one environment may degrade rapidly in another.
Selecting a gasket material without fully evaluating exposure conditions is one of the most common and preventable causes of failure.
Failure Often Starts Before Installation
Most gasket failures do not originate during assembly. They stem from material selection, incomplete specifications, or inconsistent supply quality.
Identifying these factors early can prevent repeated breakdowns, reduce downtime, and improve long term system reliability.
